I used a router nearly every day for nearly 20 years in my previous profession & it's great to see someone use one correctly freehand. Foam is obviously much easier to rout than timber as many wouldn't be brave enough to do that with timber work - any reason you don't simply use a template & collar? Is it the time factor, and the fact that any minor gaps will fill anyway?
Really enjoying the vids, but aren't your neck and legs exposed to the sanding fibreglass and epoxy, cause I heard sanding new fresh epoxy is not good for you.

An incredibly generous and informative thread Peter. The amount of work involved and attention to detail in producing a custom board is significant and wouldn't have the same efficiencies (read short cuts) that a production line can get away with.
What masking tape brand do you use - I'm going to buy some shares in that company
