I have the Blast 145 and I think I remember doing two things to get my Slingshot foil to work. I know you're asking about Starboard foils though:

1: lightly sanded inside to ensure it would fully seat. IIRC the shop did some of this for me
2: drilled out the mounting holes to accept the full diameter hardware, which also required buying longer bolts. Not sure how this is with the Starboard foil. You may try asking on their forum

I have now had a few Starboard foil masts with tuttle box heads - most required serious sanding to get them to fit , even with SB boards

My aluminum SB mast needed quite a lot of work to fit in both boards I've used it with.

Experts need to chime in. But I don't think that one should sand the box, rather the mast. Your 44cm fin might be to loose. The 44cm fin must fit perfect right now. If you sand the box, it will no longer be a tight fit. I hope others might know a better answer. My bet would to sand down the sides of the Starboard foil mast.

Second not sanding box, will only weaken it, sand foil mast head, worse case you screw up and need to replace the mast head (pretty sure it can be replaced, but check).

I would first try lubing the mast head with silicone grease to see if that helps. But if you can not even get it in the box, you should be able to see what is touching using a bright flashlight. If you have calipers, measure the inside width of box and width of mast head.

I have a Blast 145 in my collection, just never foiled on it yet. You are right. The box is tight as hell. I didn't pull it down or out of the bag, but tried to add the mast head for a Slingshot foil and it wouldn't go on. The SS goes on all my other foil approved / deep tuttle boards. Again, I am not saying that I can't get it to work; just that I had difficulty putting it on in the bag and in storage. You might want to contact Fanatic via their forum and ask the question. I will find out the answer in the summer. Let us know what they say.

Completely agree: please don't sand the box
